The Four Materials: What Actually Matters

Here's what most suppliers won't tell you: plywood costs $35 per sheet but you replace it 4 times a year. Over 10 years, 12 sheets of plywood costs $36,000 in replacements alone. A single set of HDPE mats costs under $1,000 — and lasts the full decade. The cheap option isn't cheap.

Plywood — The False Economy

Plywood is cheap upfront. That's the trap. Replace 12 sheets 4 times a year and you've spent $1,680/year. Over 10 years: $16,800 in material alone, plus labor to cut and fit each time, plus disposal costs, plus downtime when a sheet fails mid-project. Plywood absorbs water, warps, delaminates, and splinters. It has no certified load rating — a sheet that held 20 tons yesterday might crack at 10 tons today because it rained last night. It requires ISPM-15 fumigation for international shipping. It goes to landfill after 3-5 uses. For short indoor work, it's fine. For everything else, it's the most expensive option you can choose.

Steel Road Plates — Strong, Heavy, Expensive to Move

Steel does one thing well: it handles extreme point loads. For short-duration crossing of a 100-ton crane over a trench, steel is the answer. For everything else, it's a logistics problem. A single 4×8 steel plate weighs 250-350 kg — you need a crane to move what two workers can carry in HDPE. Steel rusts. It's dangerously slippery when wet. It sparks when dragged. The sharp edges are a constant safety hazard. Transport costs are 5-8× higher than HDPE because of the weight. Steel road plates have their place — but that place is not a construction site access road you need to reconfigure daily.

HDPE vs UHMWPE — When to Pay 40% More

Both are polyethylene. The difference is molecular weight: HDPE chains are 100,000-500,000 AMU. UHMWPE chains are 3-9 million AMU — 90× longer. This matters in three specific situations.

Choose HDPE When

Rubber-tired vehicles doing straight travel. Firm to moderate ground. Budget-sensitive projects. General construction site access, events, landscaping, temporary parking. HDPE handles 90% of ground protection jobs at 60% of the cost of UHMWPE.

Choose UHMWPE When

Tracked equipment that pivots (rotational shear gouges HDPE). Abrasive sand, gravel, crushed rock. Arctic conditions below -50°C (HDPE becomes brittle, UHMWPE stays ductile). Chemical plant or refinery environments. Where mat failure creates a safety risk.

Geocell & Grass Paving — Different Product, Different Job

Geocell and plastic grass paving grids are not ground protection mats. They're ground reinforcement — designed to be buried, filled with soil or gravel, and left in place. They work well for permanent grass parking, slope stabilization, and erosion control. They do not work for temporary access roads that need to be laid, used, picked up, and moved to the next site. If you need a portable, reusable road, you need a mat. If you're building a permanent grass parking lot, you might want geocell instead.

Environmental Impact — Full Lifecycle Comparison

Carbon Footprint

HDPE mats: 75% lower carbon footprint than concrete alternatives. Manufactured from up to 90% post-industrial recycled content by some producers (Davis Track Hire). Never sent to landfill — fully recyclable at end of life. HDPE recyclers purchase used mats, creating a secondary market. Timber mats: contribute to deforestation. 10-year TCO for timber is $52,000 vs $15,400 for HDPE due to replacement costs. Plywood: worst environmental performer — single-use, landfill-destined, chemical treatments leach into soil.

Inert HDPE does not degrade, weather, or leach into the subsurface — critical for environmentally sensitive wetland and pipeline crossings. Non-absorbent surface prevents cross-site contamination between agricultural, wetland, and forest areas. Davis Track Hire (UK): exclusively post-industrial recycled plastic content.

HDPE: "not easily repairable" but flexibility and ground conformity mean it won't warp, rot, crack, or delaminate. HDPE recyclers will buy used mats — creating end-of-life value. HDPE mats retain 80–90% of resale value after years of use. Regular jet-washing maintains appearance and traction.
